In the field of insole production, especially for high-performance supportive insoles (such as TPU heel cup insoles, anti-torsion supportive insoles, and orthotic insoles), the insole injection molding machine is an indispensable core equipment. Its performance directly determines the strength, stability, and service life of the insole’s supportive structure. As a factory specializing in insole production for many years, we have always adopted high-end fully automatic insole-specific injection molding machines in the industry, and continuously optimized the injection molding process to create high-quality insoles with both support and durability, meeting the high-end needs of sports, workwear, orthopedics and other scenarios.
First of all, let’s clarify the core positioning of the insole injection molding machine: it is mainly used for the one-piece molding of hard supportive components in insoles, and is mainly compatible with TPU (thermoplastic polyurethane) material. It can also be compatible with various engineering plastics such as TPE and ABS, focusing on the production of key structural parts such as heel cups, arch support sheets, anti-torsion bottom plates, and non-slip patches. These parts are the core of improving the insole’s support performance, stabilizing the gait, and protecting the feet. Compared with traditional manual splicing and simple pressing processes, the core advantage of the injection molding machine is “one-piece molding and precise control”, which fundamentally solves the pain points such as glue opening, delamination, deformation, and uneven support force existing in traditional processes.
In terms of equipment parameters and working principles, the insole-specific injection molding machine used in our factory adopts a servo drive system, the injection pressure can be precisely controlled between 80-120MPa, the injection speed is adjustable from 0.1-50mm/s, and the clamping force ranges from 50-200T, which is fully suitable for the production of supportive components of insoles of different sizes and thicknesses. Its working process can be divided into four core steps: raw material pretreatment, melting and plasticizing, high-pressure injection, and cooling and shaping.
- Step 1: Dry the TPU raw material particles (remove moisture to avoid bubbles, pinholes and other defects after injection molding), the drying temperature is controlled at 80-100℃, and the drying time is 1-2 hours to ensure the purity of the raw material and the molding effect;
- Step 2: The dried raw material enters the barrel of the injection molding machine, and is gradually heated by the heating ring outside the barrel (the melting temperature of TPU is 160-220℃). At the same time, the raw material is fully melted and plasticized through the rotation and stirring of the screw to form a uniform melt;
- Step 3: Under high pressure, the molten TPU melt is precisely injected into the customized insole mold through the injection nozzle. The mold is designed according to the supportive structure of different insoles, reserving details such as the wrapping arc of the heel cup, the height of the arch support, and the thickness of the anti-torsion sheet. During the injection process, the pressure, speed, and melt temperature are fully controlled by the PLC control system to avoid material shortage, overflow, shrinkage and other problems;
- Step 4: The melt is cooled and shaped in the mold for 10-30 seconds (the cooling temperature is controlled at 20-40℃). After the melt solidifies and forms, the mold opens automatically, and the formed supportive components are taken out through the ejection mechanism to complete one injection molding process.
In the actual application of the factory, the advantages of the insole injection molding machine are reflected in many aspects, which are also our core competitiveness different from small workshops and ensuring product quality.
- First, the one-piece molding process improves structural stability. The TPU supportive components formed by injection molding have a dense overall structure and no splicing gaps, and the support force is evenly distributed, which can effectively resist torsion and collapse. For example, the TPU heel cup produced by us, after one-piece molding by the injection molding machine, can deeply wrap the heel, and the support force can reach 2-3 times that of the ordinary spliced heel cup, effectively preventing heel valgus and Achilles tendinitis, improving the stability of the ankle joint during sports, and is especially suitable for the production of high-intensity sports insoles such as basketball and running.
- Second, high-precision control ensures product consistency. The PLC control system of the injection molding machine can precisely control the pressure, speed, temperature and dosage of each injection, with an error controlled within ±0.1mm, ensuring that the size, thickness and hardness of each supportive component are completely consistent, avoiding individual differences, and greatly reducing the defective rate (the defective rate of the injection molding process in our factory is controlled below 0.5%). At the same time, it improves production efficiency. A single injection molding machine can produce 800-1200 supportive components per hour, meeting the delivery needs of large-volume orders.
- Third, strong adaptability and flexible customization. By replacing different molds, we can produce supportive components of different styles and specifications, such as customized arch support sheets for people with flat feet and high arches, thickened anti-torsion bottom plates for workwear insoles, and lightweight heel cups for children’s insoles. Mass production can be realized only by adjusting the mold parameters without replacing the equipment, which greatly improves production flexibility.
- Fourth, environmental protection and high efficiency. The equipment adopts a servo energy-saving system, which reduces energy consumption by more than 30% compared with traditional injection molding machines. At the same time, there is no waste water or waste gas emission during the production process, and the raw materials can be recycled, which conforms to the concept of green production and meets the domestic and foreign environmental certification standards.
In addition, in the long-term production practice, we have continuously optimized the process of the injection molding machine. For example, in the melt plasticizing stage, we adopt segmented heating technology to avoid overheating and aging of raw materials, and retain the toughness and support of TPU material; in the cooling and shaping stage, we adopt dual cooling methods of air cooling and water cooling to shorten the cooling time, improve production efficiency, and ensure the dimensional stability of the formed components, avoiding deformation caused by uneven cooling. At the same time, we are equipped with a professional equipment maintenance team to regularly calibrate and maintain the injection molding machine to ensure the long-term stable operation of the equipment and the delivery time of orders.
